How to Cut Carbon Fiber: Tools, Techniques & Safety Tips from a Manufacturer

Why Cutting Carbon Fiber Requires Special Attention

Carbon fiber is not like cutting steel or wood. The material is extremely strong in tension but brittle — it does not bend or deform before breaking. Standard workshop tools can crush, fray, or delaminate carbon fiber if used incorrectly, turning an expensive material into waste.

Having manufactured carbon fiber reinforcement products for over 20 years, we have seen every cutting mistake in the field. Here is what works, what does not, and what you need to know about safety.

Cutting Dry Carbon Fiber Fabric

Dry carbon fiber fabric (before resin impregnation) is the easiest form to cut. The fabric is flexible and can be cut with several tools:

Recommended tools:
  • Sharp fabric scissors or shears: The simplest option. Use dedicated carbon fiber scissors — do not use your regular shop scissors, as carbon fiber dulls blades quickly. Cut with long, smooth strokes rather than short snips to prevent fraying.
  • Rotary cutter: Ideal for straight cuts on flat surfaces. Use with a self-healing cutting mat and a metal straightedge.
  • Ultrasonic cutter: Professional shops use ultrasonic cutters that seal the edges as they cut, eliminating fraying entirely. Worth the investment for high-volume production.
Tips for clean cuts:
  • Mark cut lines with painter's tape on both sides of the fabric, then cut through the tape. The tape holds fibers in place and prevents edge fraying.
  • Always cut on a clean, flat surface. Wrinkled or bunched fabric leads to misaligned cuts.
  • Cut oversized (add 25-50mm margin on each side) and trim to final size after positioning.
What NOT to use: Tin snips, wire cutters, or any tool that pinches rather than shears. These will crush the fibers and create a ragged edge.

Cutting Pultruded CFRP Plates

Pultruded carbon fiber plates (rigid strips) require power tools. The cured epoxy matrix makes hand cutting impractical for anything beyond occasional single cuts.

Recommended tools:
  • Diamond cutting wheel (angle grinder): The industry standard for cutting CFRP plates on site. Use a continuous rim diamond blade, not a segmented one — segmented blades catch and chip the edges.
  • Abrasive cut-off wheel: A more accessible option. Use aluminum oxide or silicon carbide wheels designed for composites.
  • Band saw with fine-tooth blade: For workshop cutting. Use a blade with at least 14 teeth per inch (TPI) and moderate feed rate.
Cutting procedure:
  • Mark the cut line clearly on the plate surface
  • Support the plate on both sides of the cut to prevent vibration
  • Cut at moderate speed — too fast generates excessive heat, too slow causes the blade to grab
  • Use a coolant spray or water mist for diamond cutting to reduce dust and extend blade life
  • Deburr edges with fine sandpaper (220 grit) after cutting
  • What NOT to use: Hacksaws, jig saws with standard blades, or shears. Hacksaws create excessive vibration that delaminates the plate. Shears will crush the laminate layers apart.

    Cutting Cured CFRP Laminates (After Wet Lay-Up)

    After carbon fiber fabric has been applied and the resin has cured, you may need to trim excess material at edges. This is the most common cutting scenario in structural strengthening projects.

    • Use an angle grinder with a diamond or abrasive wheel
    • Score the surface first with a light pass, then cut through on a second pass
    • Support the workpiece to prevent cracking from vibration
    • The cured laminate is typically 1-3mm thick per layer, making it relatively easy to cut

    Safety: Carbon Fiber Dust Is a Serious Hazard

    Carbon fiber dust is the primary safety concern when cutting any cured CFRP product. The dust consists of microscopic needle-like particles that can irritate skin, eyes, and lungs.

    Required personal protective equipment (PPE):
    • Respiratory protection: P100 or N95 dust mask minimum. For prolonged cutting, use a half-face respirator with P100 filters.
    • Eye protection: Safety glasses with side shields, or full goggles for heavy cutting.
    • Skin protection: Long sleeves and gloves. Carbon fiber splinters are extremely fine and difficult to remove from skin.
    • Dust control: Use wet cutting where possible, or connect a vacuum/dust extraction system to the cutting tool.
    Cleanup: Do not sweep dry carbon fiber dust — this just disperses it into the air. Use a HEPA vacuum or wet wipe surfaces. Carbon fiber dust is electrically conductive, so keep it away from electrical panels, motors, and electronics.

    Common Cutting Mistakes

    Having supplied carbon fiber materials to over 1,000 structural strengthening projects, we frequently see these cutting errors in the field:

    Mistake 1: Cutting fabric too small. Always add margin. You can trim excess after positioning, but you cannot stretch carbon fiber. Mistake 2: Using worn blades on plates. A dull diamond blade generates heat instead of cutting, degrading the resin matrix and weakening the laminate near the cut. Replace blades regularly. Mistake 3: Ignoring dust. Even a few minutes of cutting without respiratory protection can cause irritation. The effects of carbon fiber dust exposure are cumulative. Mistake 4: Cutting near the application area. Cut carbon fiber in a designated area and clean up completely before applying. Carbon fiber dust on a bonding surface will contaminate the adhesive interface.
